How to Repair Damaged Galvanized Coating: A Step-by-Step Guide (ASTM A780 Method)

A hot dip galvanized coating is not maintenance-free. A weld burns through a patch, a cut opens a seam, rigging knocks off a corner, marine air gnaws away a layer year after year — and the bare steel at every damage point is where corrosion of the whole structure begins. Rust creeps under the surrounding zinc and lifts it in sheets. The good news: hot dip galvanizing repair has a mature, internationally accepted playbook. Here it is, step by step — take it and use it.

The Repair Standard and Its Zinc Content Requirement

The international mainstream reference for galvanizing repair is ASTM A780, which recognizes three repair materials: thermal sprayed zinc, zinc alloy solder, and zinc rich coatings. The first two need special equipment and certified technicians; most field situations use the third.

ASTM A780's guidance on repair coatings: the dry film zinc content should be no lower than the original galvanized layer, so the repaired area receives protection equivalent to the surrounding zinc. For product selection that means one sentence — specify a cold galvanizing compound at the 96% dry film zinc level, so the continuity of cathodic protection is never broken. "Zinc-rich-like" products at 60% or 80% turn the repair spot into the weak link of the whole anti-corrosion system.
